[CAE Case] Improvement of Defects in Sheet Forming (Inclusion)

Improvement case using CAE software "DEFORM"! We will explain the mechanism of issues (entrapment) occurrence.

Among the parts made from sheet material, those that undergo processes such as barreling, drawing, bending, and thickening often require more than 10 steps for shaping. In recent years, there has been an increase in shaping using multi-action multi-axis presses in a single step (one-shot forming). During this shaping process, defects such as cracking caused by local necking during bending or cup forming, and entrapment during the thickening process, arise due to the unpredictable flow behavior of the material. Development is carried out through repeated trial and error. In this instance, we will introduce a case where we improved product defects (entrapment) in the shaping process of dry plates using our CAE software "DEFORM." *For detailed information about the case, please refer to the related link. [Example] Resin flow analysis software '3D TIMON'

We introduce the CAE software "3D TIMON," which uses 3D models to calculate the flow of molten resin inside molds and predict various molding defects.

By using 3D TIMON for resin flow analysis, it is possible to predict molding defects at the design stage, thereby reducing the number of mold modifications and prototypes, which leads to a shortened development period and cost reduction. The analysis procedure is as follows: 【Step 1】 Mesh the target shape for analysis. (By meshing, the target shape can be represented as a "collection of small simple shapes," allowing for computation on a computer.) 【Step 2】 Set the necessary conditions such as "filling time," "injection pressure," "holding pressure," "holding time," "cooling time," "resin temperature," "mold temperature," and "resin data." 【Step 3】 Start automatic calculations by the computer.

Presenting technical data! Introducing an example of seat press forming analysis modeled after automotive headlining.

We would like to introduce a CAE solution case using the structural analysis software 'ASU/V-Struct' for resin sheet press molding. In automotive interiors, such as headliners, there are many instances where composite materials centered around resin are formed by pressing. During these molding processes, similar to metal pressing, defects such as cracks and wrinkles can occur, and adjusting molds and molding conditions through trial and error can require a significant amount of time and effort. By using simulations, it is possible to predict molding defects and shorten development periods. For more detailed case information and about our products and services, please refer to the PDF materials. [Case Overview (Partial)] ■Challenges - We would like to consider measures for molding defects such as cracks and wrinkles. - We would like to explore methods for securing the sheet during pressing. - We would like to investigate the deformation of the sheet and the timing of contact with the mold. *For more details, please download the PDF or feel free to contact us.

[CAE Solution Case] Visualization of Vacuum/Pressure Forming

Technical data presentation in progress! Achieving reduction of rework through ASU/V-Struct analysis.

We would like to introduce a CAE solution case using the structural analysis software 'ASU/V-Struct' for visualizing vacuum/pressure forming. In vacuum/pressure forming, heated resin sheets are pressed against molds for shaping. As a result, variations in the thickness of the molded products are likely to occur, and if the thickness becomes extremely thin, issues such as insufficient strength arise, leading to defective products. Additionally, defects such as wrinkles on the molded products can occur. If such problems can be identified and addressed in advance through analysis, it can reduce rework related to defects and help control labor costs. We provide detailed information about our products and services in a PDF document, so please take a look. 【Case Overview (Partial)】 ■Challenges - Unable to predict the thickness of the molded products - Want to understand how the material adheres to the mold - Defective products have emerged, and we want to investigate/improve *For more details, please download the PDF or feel free to contact us.

CAE: The concept of inverse bending analysis

A CAD model that ignores mold design! We are considering applying it to various automotive parts in the future.

Our company has increasingly been utilizing resin flow analysis for product launches. However, if the analysis indicates that the deformation does not remain within the target amount, we will need to reconsider the product shape. That said, there are often cases where the product shape cannot be significantly altered due to specifications. Furthermore, even if we were to make substantial changes to the product shape, we cannot guarantee that it would remain within the target deformation amount. As a solution, our company is implementing "inverse warpage analysis" as one approach to effectively utilize analysis results and reconstruct models. Currently, there are requests to apply this to certain automotive parts, and we are considering its application to various automotive components in the future. *For more details, please refer to the related links or feel free to contact us.*

Reduction of molding defects and improvement of mold life through the introduction of CAE technology.

Improving molding efficiency by maintaining and managing the mold at the appropriate temperature and reducing solidification time!

We propose "reducing molding defects and improving mold lifespan through the introduction of CAE technology." It is possible to transfer technology after you have implemented the software, and if you provide input data, we can offer consulting services that output data on thermal deformation due to differences in linear expansion rates of individual components that make up the mold, external forces (clamping force), contact and friction between components, and creep predictions on the product side. We have included a case study where mold warpage was reduced by 29%. [Proposal Overview] ■ To further improve the accuracy of mold temperature predictions and product molding predictions, we propose fluid analysis (CFD) and optimization technologies. <Proposal 1> - Utilizing the open-source-based general-purpose CFD software "iconCFD" to achieve large-scale calculations at low cost. <Proposal 2> - Utilizing the world-class leading tool for general fluid analysis "ANSYS Fluent." *For more details, please refer to the PDF document or feel free to contact us.

CAE: Material property settings in the plastic domain

Approximate the plasticity domain with a single straight line! We will use a method called "two-line approximation" to reduce computation time.

Many resins have properties in both the elastic region and the plastic region. In the elastic region, the strain returns to zero when the stress is removed, resulting in linear behavior. However, in the plastic region, the strain does not return to zero when the stress is removed, leading to nonlinear behavior. To perform calculations in the nonlinear region during structural analysis, it is necessary to input material properties. However, inputting properties for the nonlinear region requires entering strain values for each stress point, which is quite cumbersome. Additionally, the computation time becomes longer. To simplify the input of material properties, we use a method called "two-line approximation" to shorten the computation time. This approach replaces the properties of the resin from the yield point to the fracture point with a single straight line (tangent modulus). This method is particularly suitable for quickly checking design values in models with a large number of elements and significant computational scale. *For more details, please refer to the related links or feel free to contact us.*

[Free Data Download & Acoustic Analysis] Calculation of the Impact of Sound Bridge

For efficient design with minimal rework.

When looking at textbooks on acoustical engineering and architectural acoustics, you will find descriptions stating that doubling the walls is effective for enhancing sound insulation. Of course, this method is very effective, but there is one often-overlooked point: it is very difficult to make the two walls independent, so in reality, the two walls are installed through a common pillar, causing vibrations from one wall to be transmitted to the other. This phenomenon is called a sound bridge and is one of the major factors that prevent sound insulation performance from improving as expected. Here, we will introduce the basic principles of sound insulation with double walls and the effectiveness of an acoustic CAE (Computer Aided Engineering) approach to examining sound bridges. - Theory of double walls - Sound bridge If you are interested in acoustic design, please take a moment to read this. [ASU/V-Struct Implementation Case] Kawanishi Industrial Co., Ltd.

Technical data presentation in progress! Practical application of simulation technology for improving the automotive headlining molding process.

We would like to introduce a case study of the implementation of the structural analysis software 'ASU/V-Struct' at Kawanishi Industrial Co., Ltd., a global comprehensive manufacturer. At the company, due to the viscoelastic nature of the headlining (ceiling material) molding, it was difficult to make predictions through simulations, resulting in significant time and costs for evaluations using actual parts, which posed challenges to development speed. After the implementation, factors related to moldability were identified, and pre-simulation evaluations became possible, leading to a significant improvement in production stability, with almost no need for rework after molding. Details of the expected effects of CAE and the development overview can be found in the PDF document, so please take a look. [Challenges] ■ Significant time and costs incurred for evaluations using actual parts ■ Increased demand for further improvement in development speed *For more details, please download the PDF or feel free to contact us.
