Our company has a flagship product, the "oil pump shaft." This shaft has a part of its shape formed into a serration through rolling to assemble the rotor, and due to the plastic processing, the outer diameter precision is not very good. One day, we received a customer request asking, "Can you improve the outer diameter precision of the serration?" The required tolerance was 8μm, and the processing cost, considering the rolling variation, was three times the usual amount. • Grinding Machine

The mission was to forge the parts that are being machined in response to the demand for cost reduction. Initially, four years ago, the then Deputy General Manager of Quality Assurance attempted forging, but after machining only a few pieces, the mold, which cost tens of thousands of yen, broke, and he gave up. Next, the current Deputy General Manager of Production Technology took over and designed the mold according to the drawings, but after machining just one piece, it broke and failed. It was later discovered that the aluminum was being closed-die forged, causing stress concentration at the corners of the mold. To overcome that issue, we made shape modifications and added relief grooves for tuning, and with great anticipation, we proceeded to test it, but the mold broke in one hit, and our motivation was shattered in one blow. Years ago, when I was a manufacturing leader, I heard that the domestic master cylinder pistons were expanding their sales channels overseas. I was excited about the big opportunity and had high expectations for increased sales. However, I also felt a twinge of anxiety about the newly launched pistons, and soon that anxiety proved to be justified. In the early stages of development, the precision of the jigs was poor, leading to frequent occurrences of punches chipping against the jigs. This issue was resolved by improving the precision of the jigs, which eliminated the chipping.
