[Case Study] Ceramic Lining for Wear Prevention in Special Pumps

Ceramic lining for wear prevention in special pumps.

A special pump made of SUS316L, imported from overseas, was used to transport ammonia water at the steelworks. Due to the high pressure during transport, erosion and corrosion (Note 1) occurred, leading to severe wear, and it lasted only about three months. Issues: 1. Severe wear due to the transport of ammonia water. 2. The casing of the foreign-made special pump rotates, causing significant wear and leading to holes in the casing. 3. Being foreign-made, the price is high, and the cost of parts is also expensive, with long lead times. 4. It needs to be replaced every three months.

[Case Study] Transforming an Existing Room into a Clean Room through Temperature and Humidity Control

Transforming existing rooms into clean rooms through temperature and humidity management.

An offset printing machine was introduced into an existing building (with general air conditioning). Due to the surrounding environment, issues such as printing inconsistencies and misalignment occurred, and debris adhered to the printed materials, necessitating improvements to the equipment environment. Issues: 1. The use of only general air conditioning leads to significant printing inconsistencies due to the heat from the equipment and surrounding temperature influences. 2. Quality checks after printing reveal the presence of fine dust particles. 3. The working environment is poor due to heat generated from the machine's motor and friction. 4. The installation room is too large, resulting in inadequate air conditioning coverage.

[Case Study] Miniaturization and Modification of Film Transport Equipment

Miniaturization and modification of film transport devices.

At a film manufacturing company, there is a location where rolls of film, which are the products, are transported using forklifts. Due to changes in the layout of the work area, the turning space has become very narrow, making it difficult to operate forklifts in that area. Roll size: 1800L × φ500 to φ800, Weight: up to 800 kg. The film being rolled must not be damaged, as it will be recycled. Issues: 1. Transport operations in this area require skilled operators, even for qualified forklift drivers, due to the reduced space. 2. Various small lifters other than forklifts can contribute to space-saving, but since the forks are horizontal, there is a risk that the rolls may roll off during transport. 3. Forklift operation can only be performed by individuals who have obtained qualifications through special training or skill courses.

[Case Study] Two-Part Mechanical Seal That Can Be Installed Without Disassembling the Pump

Can be installed without disassembling the pump - 2-part mechanical seal.

In a factory using dozens of large circulation pumps for cooling water, frequent water leaks from the pumps were causing problems. These pumps used gland packing as the sealing material, but the seals were ineffective, leading to water leaks that soaked the surrounding area. The factory's production was busy, making it difficult to stop the pumps frequently, and the large number of pumps, along with the safety risks associated with tightening the packing and adjusting for leaks while the pumps were in operation, meant that these tasks were not being performed. 1. Increased loss of water and costs for recovery and cleaning. 2. Reduced lifespan and damage to bearings and pump failures due to water leaks. 3. Wear on the pump shaft caused by gland packing. 4. Adjustments to rotating equipment while in operation are not possible due to the risk of entanglement. 5. Maintenance requires extensive work using tow trucks and other equipment due to the size of the pumps. We received a consultation expressing a desire to reduce these tasks as much as possible.

[Case Study] Operational Management Advice for Wastewater Treatment Facilities

Operational management advice for wastewater treatment facilities

Regarding the treatment of surplus sludge in the wastewater treatment facility, the surplus activated sludge was coagulated using chemical agents with dewatering equipment, dehydrated with a cloth-type dewatering machine, and then entrusted to a contractor for disposal as industrial waste. The moisture content of the dewatered sludge cake was high, resulting in increased weight and higher disposal costs for industrial waste, which was a concern. (The industrial waste disposal contractor calculated costs based on volume and weight upon collection.) 1. The operational management of the wastewater treatment facility is not good, and there is poor activity of the activated sludge due to fluctuations in the quality of the raw wastewater. (When the activity of the activated sludge is poor, the amount of dewatered sludge increases due to phenomena such as sludge bulking.) 2. The capacity of the dewatering machine decreases due to insufficient coagulation reaction of the chemical agents used for dewatering sludge. (This leads to an increase in weight due to higher moisture content in the dewatered sludge.) 3. The amount of dewatered sludge cake for disposal increases, leading to higher industrial waste treatment costs. (The cost for the industrial waste disposal contractor is between ¥30,000 to ¥50,000 per cubic meter/ton.)

[Case Study] Crushing Machine for Disposing of Resin Boards - "Cutter Mill"

Waste resin board crushing machine "Cutter Mill"

When disposing of resin boards (soft PVC and urethane), it was necessary to process them in such a way that the patterns on the resin boards could not be discerned. Therefore, they were being finely shaved with tools like a baby sander, but this was taking a lot of time and effort every time they were disposed of, causing difficulties. They were looking for a device that could easily crush these resin boards. Issues: 1. The process of shaving the patterns off the resin boards during disposal takes a lot of time. 2. When shaving the patterns off the resin boards, the shavings scatter, making cleaning cumbersome. 3. The resin boards need to be crushed into pieces about 5mm square, so that their shape is completely unrecognizable before disposal. 4. Due to the flexibility of the resin material, conventional crushers could not crush them as they would bounce off the blades.

[Case Study] Static Electricity Countermeasures! Preventing the Adhesion of Dust and Other Particles During Resin Sheet Manufacturing

Static electricity countermeasures with an ionizer! Prevents the adhesion of dust and other particles during resin sheet manufacturing.

You were experiencing issues with static electricity during the production of raw sheets for food containers at your foam resin sheet manufacturing company, particularly during the line operation and winding process. Problems: 1. Static electricity is generated due to friction with the transport rolls during the production of resin sheets, causing dust and other particles to adhere. 2. During winding, charged products rub against each other, increasing static electricity and attracting dust, leading to reduced yield. 3. Workers near the winding machines, which have a high level of static electricity, experience discomfort from static shocks. 4. The resin sheets being produced are highly flammable, and sparks from static electricity could ignite them, potentially leading to fires.

[Case Study] Emergency Response to Motor Failure - Contributing to Shortening Repair Time

Emergency response to motor failure - contributing to the reduction of repair time.

It was discovered that the hydraulic motor for the screw drive had seized and failed. We urgently switched to manual operation, but the keys of other equipment linked to the motor were also damaged. Since it would result in significant losses if the construction period was not completed within two weeks, I was asked to consider ways to meet the deadline. Issues: 1. The failed motor is a special specification item, and there are no spare parts; producing a new one will take a month and a half. 2. Equivalent parts from other manufacturers cannot be installed due to size incompatibility. 3. The cause of the motor seizure must be investigated. 4. Repairs to the shafts of related equipment are also necessary. 5. There is only a two-week construction period.

Since there is no air conditioning, the factory becomes hot and humid in summer, and they were exploring good methods to improve the situation where work is being done with shutters and doors left open. It was believed that there were no explosion-proof clean equipment available. Issues: 1. There is a risk of foreign matter contamination during container filling. 2. There is no air conditioning in the factory, and it is not possible to work with the windows closed. 3. There are many pipes around the areas that need to be enclosed, such as the filling line, steam piping, and air piping. 4. If enclosed, the indoor air conditioning environment must be taken into consideration.

[Case Study] A powder working booth with a combination of a clean booth and a dust collector.

A powder work booth with a combination of a clean booth and a dust collector.

We would like to create a clean booth to prevent foreign matter contamination during the mixing, weighing, and inspection processes of a certain powder. However, due to its light specific gravity, even a slight breeze can cause it to become airborne and affect human health. We are seeking advice on effective methods for cleaning and exhaust management. Issues: 1. There is a risk of foreign matter contamination in each process involving the powder. 2. Due to its light specific gravity, if it becomes airborne from the wind and enters the human body, it poses a problem. 3. The exhaust cannot be discharged as is, so some form of treatment must be implemented.

[Case Study] Installation of a Clean Lab within the Factory Premises

Installation of a clean lab within the factory premises.

The manufacturer of the pulverizer needed to improve the working environment for contract processing of crushing and fine grinding. Operations were being conducted in a corner of the factory, but there was a risk of foreign matter contamination during the input of raw materials for crushing. Customer surveys also indicated a demand for improvements in the working environment, and there was a call for the establishment of a clean lab in line with the trend towards finer particle sizes. Additionally, since cleaning with organic solvents is involved in the work, exhaust equipment that complies with various regulations, including the Labor Safety and Health Act, was also required, not just to ensure cleanliness. Issues: 1. Increased risk of foreign matter contamination when performing nano-level grinding (as pointed out by customers). 2. Appropriate exhaust equipment is necessary due to the use of organic solvents. 3. Considering the possibility of changing the layout of the pulverizer and workability, a large space without columns is more user-friendly. 4. Temperature control is necessary to maintain consistent testing conditions.

[Case Study] Energy Saving! Improving Air Conditioning Efficiency through Partition Construction!

Energy saving! Improving air conditioning efficiency through partition construction!

In a factory that manufactures cosmetics through OEM production, three processes—filling, packaging, and inspection—were conducted in a single space measuring 30m x 15m. The building had low insulation, and while two air conditioning units were installed, they were insufficient during the summer, raising concerns about decreased work efficiency due to the heat. Additionally, since the building was not originally designed as a clean room, the OEM clients requested improvements to the working environment, necessitating simultaneous enhancements in air conditioning efficiency and cleanliness. Issues: 1. The manufacturing environment is a concern for the OEM clients. 2. While we want to make the most of the existing air conditioning units, they are clearly insufficient in their current state. 3. The interior walls of the building are finished with standard residential wall coverings rather than clean room specifications. 4. Cleanliness at Class 10000 is only required for the filling and packaging processes. 5. There is a significant amount of heat intrusion from the windows.

[Case Study] Transforming an Existing Room into a Clean Room.

Transforming an existing room into a clean room.

Due to the increasing sophistication of market demands for products, we have received inquiries about wanting to perform cleaning and painting in a clean environment. Since cleaning and painting will be done using organic solvents, appropriate exhaust treatment is necessary. To keep the introduction costs down, it was essential to continue using the existing air conditioning equipment while managing the temperature. Issues: 1. The existing room is constructed with typical building materials (gypsum board), which do not consider dust generation. 2. If floating dust adheres to the products during cleaning and painting, it will reattach, making it impossible to meet high-quality standards. 3. A design is needed that prevents a decrease in cleanliness during entry and exit from the cleaned room and during the transportation of products. 4. Simply exhausting air will create negative pressure within the clean room, so it is necessary to supply clean air to maintain positive pressure overall. 5. We want to process the odors generated during cleaning and the paint fumes produced during the painting process with a single exhaust system.

[Case Study] Containment Clean Room for Special Chemicals

Containment clean room for special agents

At a pharmaceutical manufacturer, we have decided to conduct experiments using special agents that cannot be allowed to disperse or leak, necessitating the establishment of a controlled working environment. The working environment must be designed as a sealed structure, maintaining the entire space at negative pressure (a state lower than atmospheric pressure) at all times to prevent the dispersion of the agents. Since we are handling pharmaceuticals, it is essential to ensure cleanliness not only from the perspective of particles but also in terms of microbial counts and mold, which is referred to as biological cleanliness. Issues: 1. Measures are needed to prevent the agents inside the cleanroom from dispersing into the surrounding area. 2. Antimicrobial measures are necessary. 3. We want to operate in a high-cleanliness environment (Class 100). 4. As a double safety measure, we must capture the agents during exhaust.

[Case Study] Evaluation Test Booth Capable of Accommodating Various Tests

Evaluation test booth capable of accommodating various tests.

To improve the speed and reliability of product development, we want to conduct various evaluation tests, which were previously outsourced, in-house. To achieve this, we would like to set up a new evaluation testing booth, but due to constraints on installation space and costs, we want it to be designed to accommodate all tests. - As a testing room, cleanliness management (Class 1000) and temperature and humidity control are necessary. - The test items will include microbial testing and VOC testing. Issues: 1. Measures must be taken to contain microbes during microbial testing to prevent leakage to the outside. 2. To ensure the rigor of microbial testing, temperature and humidity must be properly managed during the tests. 3. For VOC testing, the VOC concentration in the testing room must be controlled to be below the specified value. 4. After VOC testing, proper exhaust must be ensured so that VOCs do not remain in the testing room.

[Case Study] Preventing Product Deterioration with Localized Air Conditioning Implementation!

Prevent product deterioration with localized air conditioning introduction!

A customer manufacturing intermediate materials from chemical fibers expressed concerns about the extreme rise in warehouse temperatures during the summer, which could lead to the deterioration of stored products. They consulted us about implementing temperature management as part of their quality improvement efforts, coinciding with the new introduction of automatic filling and packaging lines. Issues: 1. The temperature must be kept below 29°C even during the hottest summer days. 2. The entire building has a large space, and managing the temperature throughout would require enormous costs. 3. The first floor contains a small bag packaging room and a product storage warehouse, while the second floor has equipment for cutting from the production line and transporting to the warehouse, necessitating an opening for a crane between the two floors. 4. During the construction period, the installation and setup of the newly introduced automatic filling machine and packaging line are scheduled, requiring careful planning.

[Case Study] Walking Air Shower for Entering Clean Rooms

Walking air shower for entering the clean room.

The cosmetics company has decided to convert the workroom into a clean room. They were considering changing the entry from a simple double door to passing through an air shower from the changing room to the workroom. However, they were troubled by the lack of space to install the air shower, and even if it were installed, it would take a considerable amount of time for 200 workers to pass through, making implementation difficult. Issues: 1. Entry to the clean room (workroom) through double doors brings in sources of contamination. 2. There is not much space available for installing an air shower for a large number of people. 3. Since the number of workers exceeds 200, it takes a long time to enter.

[Case Study] Constructing a Constant Temperature and Humidity Space Using Precision Air Conditioning in a Short Construction Period

Using precision air conditioning units, we construct a constant temperature and humidity space in a short construction period.

To conduct a certain research, we needed an experimental space that could simulate a climate environment with a temperature range of 20 to 30°C and humidity of 40 to 60%. After requesting specifications and estimates from several companies, it seems that the costs significantly exceeded our expected budget. In general, the method commonly used to create a constant temperature and humidity environment requires the installation of an outdoor unit. In this case, there is a distance of over 50 meters between the laboratory and the location where the outdoor unit can be installed, which will result in enormous construction costs and time. Issues: 1. We want to establish a testing environment, but the equipment installation is very expensive. 2. We want to lower the budget but do not want to compromise on the constant temperature and humidity conditions. 3. There is limited installation space. 4. The outdoor unit installation location is more than 50 meters away, which inevitably increases construction costs.

[Case Study] Clean Booths for Cleanliness Management by Process in Clean Rooms

Clean booth for cleanliness management by process in the clean room.

In the clean room, we were performing cleaning and coating operations as a pre-treatment, but there were frequent cases of foreign substances being discovered before coating. Although it was a clean room, the cleanliness class was not very high, and dust, which is a foreign substance, was re-adhering after cleaning. When foreign substances were found, it was necessary to clean again, which was a factor preventing an increase in production efficiency, so measures were urgently needed. Issues: 1. There are frequent occurrences of dust re-adhering to the products. 2. The cleanliness level in the clean room is class 100,000. 3. Dust accumulation is observed in the grooves and steps of the room walls, and turbulence is also assumed to be occurring. 4. We want to separate the cleaning pre-treatment process from the coating process. 5. We want to bring the cleaned products into the coating room in a high cleanliness state.

[Case Study] Cleaning the Filling Environment for Mineral Water

Cleaning of the filling work environment for mineral water.

We wanted to carry out the filling of mineral water bottles in a cleaner environment, but we were struggling to achieve this due to space constraints. The building has a low ceiling, and with the filling equipment and tanks present, we cannot implement a clean area by enclosing it in a booth and installing a ceiling-mounted FFU (Fan Filter Unit). There is also a desire to install an air shower, but there is no available space for that either. Issues: 1. There is a desire for filling to be done in a clean environment to achieve high quality. 2. The required cleanliness level is Class 10000. 3. There is no space or ceiling height to install a booth. 4. There is a desire to install an air shower, but there is no space available.

[Case Study] Easily removable insulation material for effortless energy savings!

Easily removable insulation material for effortless energy saving!

At a dairy manufacturing company, in response to the government's push for energy conservation and eco-friendliness, and to address the issue of energy loss that also leads to cost reduction, we have been consulted about finding a cost-effective method for insulating areas that have been difficult to maintain temperature. Issues and Key Points: A... Heat loss from sanitary piping in outdoor equipment. B... Significant heat loss from the top of the cleaning device, which raises the room temperature. Insulation cannot be applied to these two areas, resulting in heat loss. 1. A lacks simple insulation materials suitable for outdoor use, and due to the short usage time of one day, the cost-effectiveness is low, leading to a lack of insulation. 2. B is not insulated due to the presence of alkaline steam and the need to open the top for maintenance. 3. The high temperature at the installation points requires insulation materials with heat resistance (constantly above 90°C).

[Case Study] Long-lasting seal rings and oil seals with explosive thermal spraying!

Long lifespan of seal rings and oil seals with explosive thermal spraying!

In the roll shop (the department that maintains rolls), tasks such as polishing rolls, maintaining seal parts, and servicing polishing machines are performed. Iron seal rings and rubber oil seals are used in the roll polishing machine's components, and both of these parts experience significant wear and have a short lifespan, leading to time-consuming and labor-intensive maintenance issues. Issues and Points: 1. The oil seals are inexpensive and can be replaced regularly, so we want to extend the lifespan of the seal rings. 2. Since the seal rings themselves are not very expensive, we would like to implement cost-effective measures. The inability to insulate these two areas leads to heat dissipation and losses. 3. Various tests have been conducted in the past, including hard chrome plating, carburizing treatment, and Dycron plating, but the results have not been satisfactory. (Both wear out in a short period, or one has a longer lifespan while the other has a shorter lifespan, etc.)

[Case Study] On-site lining for countermeasures against cargo bed adhesion!

On-site lining with special ultra-high molecular weight polyethylene for truck bed adhesion prevention!

The shipping company was troubled by the raw material (high zinc dust) sticking to the bed of the transport truck. This resulted in losses and an inefficient situation where cleaning had to be performed every time the raw material was unloaded. They were looking for measures to prevent sticking on the truck bed when they came across Kamata Industrial's website and made an inquiry. Issues: 1. The raw material (high zinc dust) being transported sticks to the truck bed and does not slide off cleanly. 2. Cleaning work was required every time the raw material was unloaded, especially severe during rainy weather. 3. The cleaning work is labor-intensive and time-consuming (taking 30 to 40 minutes each time, equivalent to the time for one transport).
